If your ABB DCS880 DC drive has suddenly tripped with Fault 5091, you are looking at a safety-related interruption. While seeing a fault code during production is never ideal, the 5091 code is actually the drive doing its job to protect personnel and the machine.

In the DCS880 series, Fault 5091 stands for Safe Torque Off (STO). It means the drive's hardware safety circuit has been opened, and it has stopped the thyristor firing pulses to ensure the motor cannot generate torque.

Why Does Fault 5091 Appear?

The DCS880 requires a 24V DC signal on its dual-channel safety inputs to operate. If either IN1 or IN2 on the XSTO terminal loses power, the drive trips. Common causes include:

  • Emergency Stop: An E-stop button has been pressed.
  • Safety Relay Trip: A light curtain, safety gate, or master safety relay has been triggered.
  • Wiring Issues: A loose wire or a broken core in the safety loop between the cabinet and the drive.
  • Internal 24V Failure: The control unit isn't providing the required voltage to the STO inputs.
  • Missing Jumpers: On new installations, the factory "bridge" wires were removed but not replaced with a safety circuit.

Step-by-Step Troubleshooting for 5091

1. Check the Safety Loop First

Before you dive into the drive parameters, walk the line.

  • Is there an E-stop pushed in?
  • Is a safety gate slightly ajar?
  • Check your safety relay. If it has a "Fault" or "Reset Required" LED, clear the relay first.

2. The Multimeter Test at Terminal XSTO

Locate the XSTO connector on the control unit. You need to verify if the 24V signal is reaching the drive.

  • Measure DC voltage between XSTO:OUT1 (+24V) and XSTO:IN1 / IN2.
  • Both IN1 and IN2 must have approximately 24V DC for the drive to run.
  • If you see 0V on either channel, the problem is in your external safety wiring.

3. Check Parameter 31.22 (STO Indication)

You can change how the drive reports an STO event.

  • Go to Parameter 31.22 (STO indication run/stop).
  • By default, it may be set to "Fault/Fault," meaning it trips every time the safety circuit opens.
  • If you want the drive to only show a Warning (A5A0) when stopped and a Fault (5091) when running, you can adjust this setting to reduce "nuisance" resets.

4. The "Firmware Bug" Tip

In some older DCS880 firmware versions (like 2.06.0.0), you might find that you cannot reset Fault 5091 even after fixing the wiring. This usually happens if Parameter 21.03 is set to "Emergency ramp stop MC on." If you are stuck in this loop, you may need to cycle the main auxiliary power to the control unit or update your firmware.

How to Reset the Fault

  1. Restore the 24V signal to the XSTO terminals (reset the E-stop or safety relay).
  2. Ensure Parameter 31.91 (STO status) shows both channels are active.
  3. Press the Reset button on the keypad or via Drive Composer.
